    Mondi and Polana Bikes ride towards success with new recyclable paper bicycle packaging

    What does well-designed bicycle packaging look like in action? You’ll find the answer at the Polana Bikes production facility, where bikes from top-tier brands are prepared for shipping every day.

    It was with Polana that we developed a sustainable packaging solution designed not only to look good, but to truly support the day-to-day operations of their team. What followed wasn’t just a packaging upgrade – it was a collaboration rooted in real needs, honest feedback, and mutual respect.

    The challenge: functionality, sustainability and all-important “wow” factor 

    In a conversation with Miłosz Pytel – Production Manager at Polana Bikes, three key issues emerged that drove the search for a new packaging concept:  

    “When we deal with a premium brand, the unboxing experience is extremely important. The first impression when the bike comes out of the box should cause a ‘wow’ effect,” explains Miłosz Pytel. 

    For years, even premium bikes were shipped in basic corrugated boxes with little attention to detail. The current market, however, demands more – both in terms of sustainability and customer experience. Therefore, the second priority for Polana Bikes was to reduce the amount of non-paper materials in bike packaging – things like foils, foam and zip ties. Their goal was to cut down on plastic waste. 

    The third key issue concerned ergonomics and consistency, ensuring that the packaging held the bikes securely in place during transit, preventing movement and potential damage. It forms a stable unit with the bike during transport. 

    “Our previous packaging wasn’t always up to the task – bikes would sometimes shift during transit and get damaged,” adds Miłosz Pytel. 

    The solution: smart construction and practical details 

    From structure and materials to closing mechanisms – every detail was designed with Polana’s production and logistics processes in mind. The solution was the result of close collaboration, built around real-world needs.  

    As Miłosz Pytel explains: “We worked on the project collaboratively – it was clear that Mondi really understands what packaging design is all about. Mondi listened to our ideas and took our suggestions on board.”  

    Jointly Mondi and Polana Bikes have developed a packaging solution to transport, store and protect the premium bikes that combines our know-how and expertise of our corrugated packaging and protective paper bags teams. 

    3 key elements of the packaging solution: 

    1. A new structure – a main corrugated box with tailored paper inserts – has transformed the packing process. Now, the bike is placed into the insert from above, significantly improving efficiency and making the process easily repeatable on the packing line. This marks the first time bikes are being packed in this way: the frame is positioned securely at the base of the packaging and then quickly enclosed with the top section. It’s a real game-changer in terms of convenience and handling. 
    2. ProtectorBAG for bicycles – a protective pre-made paper bag that is recyclable across Europe in conventional paper mills specifically developed for packing bicycles and their components — including handlebars, frames, front wheels, and saddles. It offers effective protection against scratches, punctures, and dust during transport and storage, helping to ensure that each item arrives in perfect condition when placed inside the box. 
    3. Recycled plastic locks – allowing the boxes to be opened and closed multiple times. This isn’t just packaging – it’s a long-term storage solution for customers and bike shops alike.  As Dawid Galusinski from Mondi Corrugated Solutions says: “The important thing was that the bike could be packed and unpacked easily. We also wanted the customer to be able to reuse the box.”

    The result: intuitive, practical and positively received

    The new packaging performs excellently in daily use. For the production team, it’s easy and intuitive to assemble. For the end customer, it protects the product and creates a memorable unboxing moment. “The packaging is designed pragmatically. It works really well on our production line.” says Miłosz Pytel. 

    And the feedback from the market? Customer feedback that Polana Bikes received was very positive. Some bike shops even post unboxing videos on YouTube. 

    This project delivered in close cooperation with Polana Bikes, proves that great packaging isn’t just about aesthetics. It’s about function, sustainability, ease of use, and making a real impact on the customer’s daily operations.

    Sappi expands recyclable, high-barrier paper portfolio for primary packaging

    Sappi Europe is strengthening its position as a leader in sustainable packaging with the launch of Guard Pro OHS and Guard Pro OMH. These two recyclables, mono-material papers, deliver high-barrier protection without compromising production efficiency. Designed to help brand owners meet tightening EU packaging regulations such as the PPWR, the new solutions offer a paper-based alternative to plastic and multilayer foils that is ready for today’s fast-paced manufacturing lines.

    Guard Pro OHS is a heat-sealable, high-barrier paper designed for applications such as flow-wraps, sachets, and pouches. It offers strong protection against oxygen, water vapor, grease, and MOSH/MOAH. These barrier properties help extend shelf life, preserve aroma and product quality, and protect contents from contamination. The paper has enhanced mechanical properties, which lead to a better runnability on packaging machines.

    The paper is available in two finishes: Natural (62, 72 and 92 g/m²), and Gloss (77, 87 and 102 g/m²). It is suitable for direct food contact and complies with toy safety standards, making it ideal for both food and non-food packaging that require secure seal integrity and safety assurance. Typical applications include snacks, dry foods, ice cream flow wrap, hygiene products, and children’s items, where safety, freshness, and compliance are key. 

    Guard Pro OMH offers the similar barrier properties as OHS but is designed for cold-seal applications. It’s a cost-effective solution for applications where heat sealing isn’t needed. With improved oxygen barrier compared to OHS, Guard Pro OMH fits a wide range of food and non-food uses. Because of the particularly smooth surface the paper offers excellent conversion results in metallization, making it ideal for metal deposition and further conversion to ultra-high barrier applications. The paper is available in an uncoated Natural version (60, 70 and 90 g/m²) and a Glossy (75, 85 and 100 g/m²) version.

    The choice between Guard Pro OHS and Guard Pro OMH gives packaging engineers more control over sealing method, production speed, and material costs, without compromising recyclability or protection. “With Guard Pro OHS and Guard Pro OMH, we’re giving the market more flexibility and choice when selecting recyclable, high-barrier papers” – said Filip van Ranst, Sales Director at Sappi.
